Decoration Method

The technique used to apply a logo, text, or design to a promotional product. The chosen method directly affects cost per unit, minimum order quantity, lead time, and the artwork format required.

The decoration method is one of the most consequential decisions in any promotional merchandise order. Each method has specific substrate requirements, artwork format constraints, minimum viable quantities, and its own cost structure - a one-time setup fee for the first run and a per-unit run charge for every unit produced. Choosing the wrong method results in a rejected product, a reprinted order, or restocking fees absorbed by the distributor. The decoration method must be confirmed before any supplier purchase orders are placed.

The Main Methods and When to Use Each

Screen printing forces ink through a mesh screen stretched over a stencil. It produces bold, opaque color with strong durability and becomes economical for runs of 25 or more units. Each color requires a separate screen and setup fee ($20-$50/screen/color). It works with solid, spot-color artwork specified by PMS colour reference. Photographic images and gradients are not compatible.

Embroidery uses stitched thread on fabric substrates - polo shirts, caps, jackets, and bags. Pricing is based on stitch count; a standard company logo runs 5,000-10,000 stitches. A one-time digitizing fee ($20-$75) converts the artwork into a machine-readable stitch file. Subsequent runs using the same file carry reduced or zero setup cost. Embroidery suits runs of 1-24 units where screen printing setup fees are harder to spread.

Dye sublimation bonds dye directly into polyester fabric using heat, producing edge-to-edge full-color prints with no raised texture. It only works on white or very light polyester substrates. Cotton garments are not compatible. Artwork must be provided as high-resolution full-color files rather than PMS colour references.

Pad printing transfers ink via a silicone pad from an engraved plate onto the product surface. It is the primary method for small, irregular hard goods - pens, keyrings, and lighters. Each color requires a separate plate ($25-$50/color).

Laser engraving removes surface material to create a permanent mark without ink. Common on metal, leather, and wooden items. Setup is minimal and the result is highly durable.

DTF (Direct to Film) heat-transfers a full-color printed film onto the garment. It handles runs of a single unit with minimal setup cost, making it practical for samples and personalized orders. Durability remains below screen printing for heavy-use workwear at volume.

Lock the decoration method before raising any PO

Switching methods after production starts is treated as a new order. The cancelled run typically carries a restocking fee of 15-25% on standard products and 30-50% on custom runs. Written customer confirmation of the decoration spec before any orders are placed is the only protection against absorbing that cost.

How the Method Shapes Cost, Lead Time, and MOQ

Screen printing and embroidery front-load setup fees that spread across the run. For 1-24 units, embroidery is typically more cost-effective. For runs of 25-100 units, screen printing offers better value (CustomTeesNow, 2025). DTF and laser engraving have minimal setup but a higher per-unit cost at volume.

Lead time varies by method. A new embroidery setup adds 5-7 business days for sew-out proof approval. Screen printing adds a similar window for strike-off proof production. DTF and laser engraving are faster with no pre-production proof required for standard designs.

Locking the method at the specification stage means every supplier purchase order includes the complete spec from day one: product code, decoration method, artwork version, PMS colour reference for screen or pad print, thread chart reference for embroidery, and imprint size and position. An order placed without the method confirmed produces a mid-production conversation that costs time and, frequently, money.
